Percussion welding is a micro-joining process. It welds fine wire, pins, and small components — not structural seams, not armor plate, not airframes. Understanding this distinction matters because defense procurement engineers need to know exactly where this technology fits and where it does not.

Sensor and Thermocouple Assemblies

Military platforms from turbine engines to missile guidance systems rely on thermocouples and temperature sensors made from dissimilar metal pairs. Percussion welding creates thermocouple bead junctions by welding Type K (Chromel to Alumel), Type J (Iron to Constantan), and other pairs with consistent bead size and accurate temperature response. The near-zero heat-affected zone preserves the calibrated wire properties within microns of the junction.

Electronic Wire Terminations

Ruggedized military electronics require wire-to-pin and wire-to-pad connections that survive sustained vibration (per MIL-STD-810), thermal shock, and mechanical stress. Percussion welding creates a molecular bond — not a crimp, not a solder joint — that eliminates cold flow, creep, and the failure modes associated with mechanical or soldered connections in high-vibration environments.

What Percussion Welding Does NOT Do in Defense

For accuracy: percussion welding is not used for structural welding of armored vehicles, hull seams, airframe components, or any joint requiring deep penetration or high load-bearing capacity. Those applications use GMAW, GTAW, submerged arc, friction stir, or electron beam welding. Percussion welding operates in the micro-joining domain — small components, fine wire, and precision connections.
